I installed the sonnax boost valve in my th400 today. I noticed the boost valve was very tight in the "sleeve". It took a light tap to knock the boost valve in, boost valve moves a slight amount freely (~1/8 inch) but will catch and cannot be removed by hand without a tap on the back side. Do i need to order a new kit or am i ok? Also, about how much travel does the boost valve need to actuate the pressure relief valve?

You could ask for a new one or, clean it well, get all the grease out. Take the orings off. Then with the valve in the sleeve tap it lengthwise down on a steel bench or steel plate. Take care to do this evenly, not hitting the oring lands on the sleeve. It is alot easier with the non oring version. This should free it up if it's something simple.
You could take your old boost valve and get a measurement of approximately how much it moves in its bore.
