It depends on type of aluminium. I like .090 for 6061-T6 or T3, and for softer 3003 I'd use .125

I've found this stuff to be way easier to weld than 6061. Is that why you use it, Brian?

It welds really nice but the main reason is that it's so rigid structurally and can be formed without any cracking issues.

5052 will bend well 6061 if bent to 90 degrees will typically crack. as far as thickness 1/8 to 3/16 for me would depend on design surface area and boost.
